DPF (Diesel Particulate Filter) warning light or limp mode
Post-2020 BS6 Fortuner diesels have a DPF that traps soot. If the car is primarily used for short city trips (under 15 km), the DPF doesn't get hot enough to regenerate and clogs. Symptoms include a DPF warning light on the dashboard, reduced power (limp mode), and excessive white smoke on startup. A clogged DPF replacement at Toyota costs ₹80,000-1,20,000. Check the instrument cluster for any DPF-related warnings and ask about the car's typical usage pattern — highway-heavy cars rarely have DPF issues.
Repair: ₹80,000-1,20,000 for DPF replacement. Forced regeneration at service center: ₹5,000-8,000
Turbo actuator failure or boost loss
The 2.8L diesel's variable geometry turbo uses an electronic actuator that can fail, especially on cars with 70,000+ km. Symptoms include loss of power above 3,000 RPM, a whistling/whining noise from the engine bay, and a check engine light. The turbo actuator alone costs ₹25,000-35,000 to replace at Toyota. If the turbo itself is damaged, the bill climbs to ₹1,50,000+. During the test drive, do a hard acceleration in 3rd gear from 2,000 RPM — the boost should come on smoothly without hesitation or unusual noises.
Repair: ₹25,000-35,000 for actuator. ₹1,50,000+ for full turbo replacement
Chassis or ladder frame damage (accident history)
The Fortuner uses a body-on-frame construction. A serious front or rear impact can bend or crack the ladder frame, which is extremely expensive and sometimes impossible to repair properly. Look under the car at the main frame rails — they should be straight with no visible welds, patches, or misalignment. Check the frame at the front cross-member and rear bumper mounting points. Any frame welding means the car was in a serious accident. Walk away regardless of price.
Repair: Frame straightening: ₹50,000-1,00,000 (and often compromises structural integrity permanently)
Automatic transmission shudder or delayed shifts
The Aisin 6-speed torque converter auto is generally reliable, but abused units (towing, off-roading without proper ATF changes) can develop shudder during 2-3 and 3-4 upshifts, or delayed engagement when shifting from N to D. Toyota recommends ATF change every 40,000 km but many owners skip it. A transmission rebuild costs ₹1,50,000-2,50,000 at Toyota. During the test drive, pay attention to shift quality — shifts should be smooth with no jerks, slips, or delays.

Suspension bush wear (front lower arm and stabilizer links)
The Fortuner's front suspension takes a beating on Indian roads. Lower arm bushings and stabilizer link ends wear out every 40,000-60,000 km, causing a clunking or knocking noise over speed bumps and uneven roads. It's especially common on cars used on rough or unpaved roads. Not dangerous but affects ride quality and creates noise. Factor the replacement cost into your offer.
Repair: ₹6,000-10,000 for front lower arm bushings (pair). ₹3,000-5,000 for stabilizer links (pair). All four together: ₹12,000-18,000
Injector knocking or rough idle (diesel)
Diesel Fortuners can develop injector knock — a metallic tapping noise most noticeable at idle and low RPM. This is often caused by using poor-quality diesel or skipping fuel filter changes. Individual injector cleaning costs ₹3,000-5,000 each, but if injectors need replacement, the bill is much higher. Listen to the engine at cold start and hot idle — some diesel clatter is normal, but distinct metallic tapping or uneven idle is not.
Repair: ₹3,000-5,000 per injector for cleaning. ₹15,000-20,000 per injector for replacement (4 total). Fuel filter: ₹1,500-2,500
Touchscreen/infotainment system malfunction
The 2016-2020 models use an older Toyota infotainment system that can develop touch-response issues, Bluetooth connectivity problems, or rearview camera flickering. The 2021+ facelift has a newer 8-inch system that's more reliable but can still have software glitches. Aftermarket replacements are common but void Toyota warranty on the electrical system.
Repair: ₹15,000-25,000 for genuine Toyota head unit replacement. Aftermarket: ₹8,000-15,000
Brake pad and disc wear (heavy vehicle = faster wear)
At 2,100+ kg kerb weight, the Fortuner eats through brake pads faster than most SUVs — expect replacement every 30,000-40,000 km for front pads. Front disc rotors may need replacement by 60,000-80,000 km. Check pad thickness (should be at least 3mm) and disc surface for deep scoring or warping (vibration when braking from highway speed).
Repair: Front brake pads: ₹4,000-6,000. Front discs: ₹8,000-12,000 (pair). Rear pads: ₹3,000-5,000. Full brake overhaul: ₹20,000-30,000
AC performance drop with rear AC blower noise
The Fortuner's dual-zone AC system cools a large cabin. The rear AC blower motor can develop a squealing or grinding noise after 50,000+ km, and overall cooling efficiency drops if the condenser hasn't been cleaned. Check both front and rear AC vents for cold airflow and listen for unusual blower noises at all speeds.
Repair: Rear blower motor: ₹5,000-8,000. AC condenser cleaning: ₹2,000-3,000. Compressor: ₹25,000-35,000
Leather seat wear and bolster cracking
The driver's seat leather shows wear on the side bolster after 40,000-50,000 km — the high seating position means more friction during entry/exit. This is cosmetic and normal for a leather-seated SUV at this mileage. Seat covers or leather reconditioning costs ₹3,000-5,000 per seat.
Minor paint chips on bonnet and bumper
Highway-driven Fortuners accumulate stone chips on the bonnet leading edge and front bumper. This is normal for any vehicle doing regular highway duty. Touch-up paint from Toyota: ₹500-800. Full bonnet repaint: ₹5,000-8,000.
Slight diesel clatter at cold start
The 2.8L diesel has a characteristic clatter for the first 30-60 seconds after a cold start, especially in winter. This is normal diesel behaviour as the engine warms up and oil circulates. It should smooth out within a minute. Persistent clatter after warm-up is NOT normal.
Body roll in sharp corners
The Fortuner is a body-on-frame SUV with a high center of gravity. Noticeable body roll in sharp turns is a design characteristic, not a defect. It's not a sports car — it's built for comfort and off-road capability. Aftermarket sway bars (₹8,000-12,000) can reduce roll if it bothers you.
Windshield wiper judder
The large windshield area means wiper blades wear faster and can develop judder or streaking after 12-18 months. Replace with OEM-spec blades (₹800-1,200 per pair) annually for best visibility in monsoons.
